Hmmm... I just tried what I described. Take the main sub track, burn it once "normally" in handbrake and choose it again and choose "forced" and "burned in" but it did not work.

That is interesting and extremely odd. Kill Bill has a separate sub track for the Japanese that is spoken throughout, but it is definitely a forced track. The new star wars movies. Those subs (alien language in a few select scenes on Jedi and New Hope that I've played with so far) are marked forced... they are just in a different track than the primary subs. If they weren't forced then MakeMKV would not have extracted them into their own separate sub...

Using latest 1.6.5 version on OS X, this bombs out and never opens the disc. Let me know what info might be needed.

You need to remove daspi.kext from /System/Library/Extensions . What you describe sounds strange, as DASPI is not used at all during disc read, only during disc scan. Are other programs affected? How would I remove the DASPI kernel extensions?
