I was luckily able to get the drive replaced under warranty and the new drive (Pioneer this time) works fine every time. Thanks for the help.

In case there's anything new, here's another attempt using v1.8.6 and DASPI 1.4.
Trying to copy the BDMV file from the disc to my desktop fails after about 13 GB: "The Finder can’t complete the operation because some data in “” can’t be read or written. (Error code -36)".

OS error - (ipc/send) invalid destination port
I sporadically get blu-rays to convert, but most of them give the error above, even new ones with no visible blemishes. From searching the forums, it looks like it could have to do with the drive being underpowered, but this drive IS NOT powered over USB (it has a transformer to plug into the wall)....
